Why Wood Pallets Fail in Freezer Environments

Wood pallets degrade faster in cold storage for four reasons:

  1. Thermal cycling: Repeated freeze-thaw cycles cause wood fibers to expand and contract, splitting stringers and deck boards over time. A pallet rated for 100+ cycles in ambient conditions may fail in 30-40 cycles in a deep freeze.
  2. Moisture absorption: When a pallet moves from a freezer (< 0°F) to a receiving dock (70°F), condensation forms rapidly. Wet wood is weaker and promotes mold growth.
  3. Nail loosening: Metal nails expand and contract at a different rate than wood, causing them to loosen over thermal cycles -- creating the protruding nail hazard OSHA flags in inspections.
  4. Mold risk: FDA 21 CFR and FSMA's HARPC require facilities to prevent cross-contamination between pallets and food product. Moldy or wet wood pallets are a documented contamination vector.

Cold Chain Pallet Regulations and Standards

  • FDA 21 CFR Part 1 (FSMA): HARPC plans must address pallet contamination as a physical hazard. Facilities must document pallet inspection programs.
  • USDA AMS: USDA-inspected facilities (meat, poultry, egg) must use pallets free of pest evidence, mold, and chemical contamination at point of use.
  • BRC Global Standard (Issue 9): Requires documented pallet inspection program and prohibits use of pallets from unknown sources in food contact zones.

Frequently Asked Questions

Rackable plastic pallets (HDPE or polypropylene) are the best choice for deep-freeze environments below -10 degrees F. They tolerate temperatures down to -40 degrees F, do not absorb moisture, and maintain structural integrity through thousands of freeze-thaw cycles. They are more expensive upfront ($80-120 each) but last 8-12 years in cold storage versus 1-3 years for wood pallets in the same environment.

Recycled wood pallets can be used in refrigerated (above 32 degrees F) environments with proper inspection. Grade A recycled pallets in good condition are acceptable in many FDA and FSMA-regulated facilities, provided they pass a contamination inspection and are kept dry. Facilities with BRC or SQF certification may require new pallets or documented Grade A stock with supplier verification. Deep freeze (-10 degrees F and below) is not recommended for wood.

Switching from wood to plastic pallets can simplify your FSMA Hazard Analysis and Risk-Based Preventive Controls (HARPC) plan by eliminating wood splinter hazards and reducing the pallet contamination pathway. Plastic pallets still require cleaning verification -- pressure wash and sanitize between uses in contact zones. Document the changeover in your HARPC and update your pallet inspection SOP.
